A product that is too expensive for customers. Balance sheets in the red, future looking bleak. The only solution is a new, lower price product. But there is no money to buy the new production machines. How can production go ahead?

This very situation is what a team from the Gasoline injection business unit at powertrain solutions experienced, and it sounds like the worst challenge any operating unit could ever face. As David and marshall, two team members from the Nuremberg plant, run through the production line today - same line that had brought them so much stress in recent years - their feeling of pride could not greater. It is kind of pride in a project that does not happen at their company: the production of a new product without acquiring any new machinery, while at the same time generating millions in savings and bringing back many customers who had since gone elsewhere.

That is precisely that fear that the team from the business unit that handles high-pressure pumps for fuel engines achieved. "A big budget is not only thing that matters when you want to launch a new product", says marshall, the plant project director. "Our project is a good example of how a little risk-taking and clever thing can take you a long way - and save a lot of money at the same time".

It is noisy on the fully automated production line of the latest generation of high-pressure pumps at the Nuremberg plant, so it is not surprising to see earplugs available everywhere. Since production started in the fall, rows of special-purpose machinery for horning, pressing, welding, and other processes have been roaring on all sides. The twist? Rather than being new, the production machines are old ones that have been repurposed. The machines had originaly been purchased and used for the production of an earlier generation of pumps that had been running since 2008. Their successful recycling after months of modification is great success. Fitters contributed just as much to this success as the service staff and engineers. The team was also able to rely on support from the international company production network.

All of this hardwork ultimately led to savings of around 30 Million Dollars
